Factory service manual says .40 but everywhere else I look( including evinrude/Johnson site) says .30, which is correct (I assume what the factory service manual says..) Why would the factory manual and the factory website say two different gap settings???

The correct gap is .030.
Always use the Champion plugs where possible. The engine was designed using those plugs and they do very well.
